Why Operating Range and Proof Pressure Must Not Be Mixed

Operating range and proof pressure are two concepts that are often confused, but mixing them creates real risk. Operating range is the interval in which the product works reliably over its design life; proof pressure is the maximum pressure the product can withstand without permanent damage. They are fundamentally different.
Treating proof pressure as operating range is a direct cause of overpressure failure. A product can survive a single or brief pressure spike near proof pressure without damage, but sustained operation there accelerates aging of seals, diaphragms, and flow-path materials — failing eventually without warning.
Treating operating range as proof pressure mistakes "sustained capability over design life" for "short-term ultimate capability," overestimating what the product can bear. The two numbers correspond to different validation: operating range by long-term stability, proof pressure by one-shot impact.
When selecting, compare the media pressure profile against both parameters separately: normal working pressure should sit within operating range with margin; possible transients (valve switching, supply fluctuation) should stay below proof pressure, and the impact of spike frequency on life should be assessed.
If the process genuinely sees frequent pressure spikes, the right fix is buffering or pressure relief, not relying on proof-pressure margin. Write these boundaries into the selection document and confirm the validation basis with the supplier to avoid "the specs look adequate, then it fails in service."
